Effect of Laser Based-Powder Bed Fusion (L-PBF) process parameters on dimensional deviation and density of primecast part

ABSTRACT The aim of this research is to investigate the primecast pattern as a replacement for conventional wax and polymer patterns, which have drawbacks like low stiffness, excessive thermal expansion and high ash content. Material characterization was carried out using Differential Scanning Calorimetry (DSC), Thermogravimetric Analysis (TGA), and Scanning Electron Microscopy (SEM) to evaluate thermal properties and particle morphology. The Box-Behnken Design (BBD) statistical method was employed to optimize key L-PBF process parameters, including laser power, scan speed, and skin thickness, to achieve minimal dimensional deviation and maximum density. Results indicated laser power had the most significant impact on density (37.24%) and dimensional deviation (77.80%) in Z-axis, while scan speed and skin thickness influenced the dimensional deviation in X and Y-axis, respectively. Confirmation tests validated the model predictions, highlighting the effectiveness of the L-PBF process in producing high-quality sacrificial Primecast patterns for investment casting.
